The morning our GasBadge Pro failed its bump test
In September 2024, at 6:40 in the morning, our site safety supervisor put a GasBadge Pro on my desk. The unit had just failed its daily bump test. He did not say much. He pointed at the serial number, then at a purchase order number in our cost tracking system.
I recognized that PO before I looked it up. I had approved it in May 2024 because the price was about $170 per unit lower than the authorized quote. I recorded the savings in my vendor comparison sheet like a small victory. The screen said FAIL. The supervisor said, “This one was on an operator’s belt at the tank farm yesterday.”
Nobody got hurt that day. The crew finished their work and no alarms sounded. But a gas detector that fails a bump test forces you to ask a hard question: was it silent because the air was clean, or because the monitor was no longer honest? We could not prove the answer. That is the part I could not ignore.
It took me seven years and a few hundred purchase orders to understand the difference between the lowest invoice and the lowest total cost. This was the purchase that finally made it click.
How a 35% discount got into our gas detection program
I manage procurement at a plant with roughly 150 employees, and gas detection sits at about $20,000 of our annual safety budget. In May 2024, the afternoon crew needed three additional hydrogen sulfide monitors. Our authorized rep quoted the Industrial Scientific GasBadge Pro. That should have been the end of it.
It was not, because part of my job is to challenge quotes. I ran the model name through a marketplace and found what looked like the same monitor at roughly 35% lower. “Industrial-Scientific GasBadge Pro,” the listing said. Same photos. Same specs. The seller’s legal name was one of those long corporate strings: Universal Global Scientific Industrial Co. It sounded like something that could be a legitimate distributor. I spent maybe ninety seconds on it, decided it was fine, and approved the order. I am not accusing that seller of anything. My job was to verify the chain of sale, and I did not.
Here is what I did not do. I did not verify that the seller was an authorized channel. I did not ask for a serial number before payment. I did not check whether the units could be registered with the manufacturer. I treated a model name in a listing as if it were the same as a manufacturer’s warranty. The name was identical. The support was not.
What the $510 discount really cost
The first red flag came when we tried to register the units. Two of the three serial numbers did not appear in the manufacturer’s records. The support reply was polite and cautious: send photos of the labels and packaging, please. In safety equipment, a cautious reply from technical support is not a good sign.
Then one of the units started acting as if it had an old sensor. It passed calibration, but only after repeated attempts. We kept it in service and told ourselves it was fine. In September, it failed the bump test with fresh calibration gas in front of two witnesses. The sensor responded too slowly and never reached the alarm setpoint. The test was repeated. Same result. A dying sensor rarely screams. It gets quiet. In an atmosphere that can become dangerous in seconds, quiet is the worst failure mode.
After that, we pulled all three discounted monitors from service. I wanted to replace only the failed unit; the safety supervisor ended the discussion with one sentence: “What do I tell the next operator who carries one of the other two?” He was right. The two that had not failed yet were the expensive ones. We just could not see their failure yet.

The math did not take long. The three discounted monitors cost us $1,400. The replacement order from our authorized rep cost $1,910. We spent about $1,400 more than if I had simply approved the original quote, before adding freight, a fresh cylinder of calibration gas, and hours of investigation. Salvage value: zero. The monitors still sit in a quarantine bin labeled do not use.
That is the procurement trap. A $20,000 order would have triggered full due diligence. A $510 saving felt small enough to be safe and large enough to matter. That is exactly where mistakes live.
Safety goggles vs safety glasses: the same lesson, through a different lens
That same summer, someone asked me what we should buy for the chemical mixing area: safety goggles vs safety glasses. It is tempting to think any safety eyewear will work. It will not.
Safety glasses protect against impact and particles. With side shields they cover the front and sides of the eyes, but they do not form a seal. Goggles form a seal around the eyes, which makes them the right choice where liquids can splash. Both can meet ANSI/ISEA Z87.1, and many splash-rated goggles carry a D3 marking for droplet and splash protection. Basic glasses generally do not offer that level of liquid protection. According to OSHA (osha.gov), eye protection must be selected for the specific hazard present, under 29 CFR 1910.133. The key word is specific.
Then we got a small reminder. In July 2024, a coupler let go in the mixing area and sprayed sodium hypochlorite. The operator wore safety glasses, not goggles. The stream hit his cheekbone just below the frame. If the angle had been a few degrees higher, it would have hit his eye.
The goggles were in the supply room, a three-minute walk away. That distance was the real problem. We mounted goggle dispensers at the mixing station and added goggles to that task’s PPE checklist. The product was not bad; the match between product and task was bad. The right equipment at the wrong distance is still the wrong answer.
What I do differently now
First, gas detectors are purchased only through authorized Industrial Scientific sales channels. We still compare quotes, but we compare authorized resellers against each other. If a seller cannot provide a serial number before payment and a verifiable chain of sale, the quote gets discarded. The supply chain is part of the equipment.
Second, the daily bump test remains mandatory. We document every result, and a failed test removes the monitor from service until it is fully calibrated and certified. A 30-second bump test is the cheapest insurance in our entire safety budget. It beats a 30-day incident investigation every single time.
Third, every single-gas monitor in our fleet now has a serial number in our maintenance log, along with calibration dates and service history. If I cannot prove what a monitor is, it does not get assigned to a worker. That rule has no exceptions.
Around that time, our trainer asked me to find a handcuffs clipart for a slide about shortcuts. I thought it was overdramatic. Now I get it. A shortcut in safety buying does not put anyone in handcuffs. It removes the invisible fence between a worker and a hazard, one small decision at a time.
A gas detector is an invisible fence. You cannot see hydrogen sulfide, and after a few breaths your sense of smell can switch off. The monitor is the only fence between a worker and a hazard that may never announce itself. Test the fence before you need it, buy it from someone who can prove where it came from, and choose the eye protection that matches the actual risk. That is how prevention beats correction.
